Method, formula and assumptions

For each orientation, margin = usable envelope dimension - insert dimension - two required edge clearances. Both margins must be nonnegative for that orientation to fit.

Input definitions and supported units

  • Usable envelope width (mm): Measured or assumed numerical value, from 1 to 10000; must be positive.
  • Usable envelope height (mm): Measured or assumed numerical value, from 1 to 10000; must be positive.
  • Folded insert width (mm): Measured or assumed numerical value, from 1 to 10000; must be positive.
  • Folded insert height (mm): Measured or assumed numerical value, from 1 to 10000; must be positive.
  • Required clearance on each edge (mm): Measured or assumed numerical value, from 0 to 1000; zero is supported where the stated method permits it.

Worked example with answer

220 x 110 mm usable area, a 210 x 99 mm insert and 3 mm clearance per edge give unrotated margins of 4 and 5 mm. Rotated margins are 115 and -106 mm, so the rotated orientation fails.

How to use the results

Negative margins identify exactly which axis prevents fit. Use the actual folded insert and measured usable pocket, not the envelope's outside nominal size.

Results retain full precision internally and display up to four decimal places. Very small nonzero results use scientific notation rather than appearing as zero. Check the labels before comparing values across units.

Limitations and references

Geometry excludes insert stack thickness, seam intrusion, flap closure and automated inserting tolerances. Test a physical sample for a production mailing.

The method is a self-contained arithmetic, geometric or explicitly stated mathematical model. There are no imported tariffs, empirical presets or equipment specifications; measured values and allowances must come from your own process.
